T-shirt production problems rarely start at the sewing line. For streetwear brands, the real trouble usually begins earlier: fabric that was not relaxed, prints tested on the wrong base, measurements approved from one sample but changed in bulk, or colors signed off under poor lighting.
That is why the best fix is not simply “better QC.” Quality control catches defects. Quality planning prevents them.
If your brand is built around custom tees, especially oversized, heavyweight, washed, pigment-dyed, or graphic streetwear T-shirts, these are the eight production issues to watch before bulk starts.

1. Shrinkage after the first wash
Shrinkage is still the defect that hurts T-shirt brands fastest because the customer feels it immediately. A tee can look perfect out of the package, then lose body length, sleeve length, or chest width after one home wash.
The common mistake is blaming cotton itself. Cotton can shrink, but uncontrolled shrinkage usually comes from the whole production chain: yarn choice, knit structure, fabric tension, dyeing, finishing, compaction, cutting, sewing, and aftercare instructions.
For streetwear tees, length shrinkage is often the most painful. An oversized fit depends on proportion. If the body shortens after wash, the garment stops looking intentional and starts looking cheap.
How to fix it before bulk production:
- Ask for fabric shrinkage test results before cutting.
- Wash and dry the fit sample using the same care method your customer will probably use.
- Set acceptable tolerance by measurement point, not just “pre-shrunk” as a general claim.
- For heavyweight cotton tees, check length shrinkage separately from chest shrinkage.
- Confirm whether the bulk fabric has been compacted or otherwise finished for dimensional stability.
For most custom tee programs, the goal is not zero shrinkage. The goal is predictable shrinkage that has already been considered in the pattern and size spec.
2. Side seam twisting
A twisted T-shirt is one of the clearest signs that something went wrong before sewing. After washing, the side seams rotate toward the front or back, making the whole garment look off-grain.
This problem is often called spirality, torque, or skew. It is especially common in single jersey fabrics, which many T-shirts use because they are soft, familiar, and affordable. If yarn twist, knitting tension, fabric relaxation, or finishing is not controlled, the tee may twist even if the sewing itself looks clean.
The frustrating part is that twisting may not appear on the first sample. It often shows up after laundering, which is why a no-wash sample approval is risky.
How to fix it before bulk production:
- Test spirality after wash, not only before wash.
- Let fabric relax before cutting.
- Avoid cutting bulk panels from skewed fabric.
- For premium streetwear tees, ask the supplier how they control torque in the fabric stage.
- Review side seam position after sample washing and after size-set sampling.
If your brand sells boxy or oversized tees, seam twisting becomes even more visible because customers expect clean drape. A slightly twisted basic tee may be ignored; a twisted heavyweight streetwear tee feels like a failed product.
3. Color bleeding and dye transfer
Color bleeding turns a design problem into a customer-service problem. Dark or bright dyes may bleed during washing, rub onto lighter garments, or stain trims, labels, and packaging.
The risk is higher when brands chase washed black, vintage red, deep navy, pigment dye, garment dye, or strong contrast prints. These finishes can look excellent, but they need better testing than a standard solid-color tee.
Color bleeding usually comes from poor dye fixation, inadequate washing after dyeing, incompatible dye chemistry, or weak colorfastness control. It can also appear when a dark print or panel sits against a pale fabric during heat, moisture, or storage.
How to fix it before bulk production:
- Request wash fastness and rubbing fastness checks for dark and saturated colors.
- Test the actual fabric, dye, and print combination, not just a similar color.
- Avoid approving bulk color only from a digital mockup.
- Check contrast combinations, especially black-on-white, red-on-white, and pigment-dyed garments with light labels.
- Give care instructions that match the real garment behavior.
For streetwear brands, color is part of the identity. A washed black tee that fades beautifully is a feature. A black tee that stains a customer’s white hoodie is a defect.
4. Print cracking, fading, or poor handfeel
Graphic tees live or die by print execution. A strong design can still fail if the print cracks too early, feels like plastic, bleeds at the edge, or sits poorly on the fabric.
The root problem is usually a mismatch between artwork, fabric, print method, ink system, curing, and wash expectations. A print method that works on a lightweight cotton jersey may not perform the same way on a heavyweight oversized blank. A large chest graphic may also feel too stiff if the wrong technique is chosen.
For streetwear brands now, this matters more because customers expect small labels to feel as finished as established retail drops. They notice when a print has a rough edge, bad registration, or weak durability.

- Test the print on the actual bulk fabric.
- Wash-test printed samples before approval.
- Match the print method to artwork: screen printing, DTG, digital print, puff print, discharge, embroidery, or heat transfer all behave differently.
- Check curing temperature and time for the ink system.
- Review handfeel, not only visual accuracy.

- Check rib recovery after stretching.

Do not approve a T-shirt only because the body fabric feels premium. The collar is often where cheap construction reveals itself first.
6. Size inconsistency across bulk pieces
Size inconsistency is not always dramatic. Sometimes the issue is only 1-2 cm outside tolerance in chest, length, shoulder, or sleeve. But across a bulk order, those small differences create real customer complaints.
The causes are practical: fabric shrinkage variation, cutting layer movement, sewing tension, operator inconsistency, unclear measurement methods, or a size chart that was never translated into a production-ready spec.
For oversized streetwear tees, this is tricky. Buyers may think oversized fits allow more tolerance. In reality, oversized garments need strong measurement control because the silhouette depends on shoulder drop, sleeve opening, body width, and length working together.
How to fix it before bulk production:
- Use a clear tech pack with measurement points and tolerances.
- Approve a size set, not only one sample size.
- Measure garments after washing if the product is sold as pre-shrunk or washed.
- Define whether measurements are taken flat, relaxed, or stretched.
- Check bulk measurements at inline and final inspection.
If the size chart is vague, the factory will make production decisions for you. Sometimes those decisions are reasonable, but they may not match your brand’s fit language.
7. Fabric pilling, fuzzing, and poor surface quality
Pilling makes a new T-shirt look old. Fuzzing makes prints look less crisp and colors look dull. Both problems are easy to underestimate when reviewing a fresh sample under good lighting.
Fabric surface problems come from fiber quality, yarn type, knitting, finishing, brushing, washing, and customer use. Some soft fabrics feel excellent at first touch but pill quickly. Some heavyweight fabrics look premium but have poor abrasion resistance.
For graphic streetwear, surface quality also affects print clarity. A fuzzy fabric can reduce edge sharpness and make a design look less intentional.

- Ask about yarn type and fabric finishing, not only GSM.
- Test abrasion or wear simulation when possible.
- Wash the sample several times before approving the surface.
- Avoid choosing fabric only by softness on first touch.
- Match print method to fabric surface.
GSM is useful, but it is not a quality certificate. A 260 gsm tee can outperform a 300 gsm tee if the yarn, knitting, and finishing are better.
8. Shade variation between panels or batches
Shade variation is painful because it often appears after cutting or sewing, when the cost of correction is already high. One sleeve may look slightly different from the body. A restock may not match the first batch. A black tee may look greenish under one light and neutral under another.
The problem comes from dye lot variation, poor fabric roll control, mixed lots during cutting, uneven dyeing, or weak shade inspection. For garment-dyed and washed streetwear, variation may be part of the look, but it still needs boundaries.
The danger is assuming that “vintage wash” or “streetwear style” means no standard. Customers accept character. They do not accept random mismatch.

- Approve lab dips or strike-offs before bulk dyeing.
- Keep fabric lots separated during cutting.
- Inspect shade under controlled lighting.
- Define acceptable variation for garment-dyed or washed styles.
- For reorders, compare new bulk against the original approved standard, not only the new sample.
For brands that plan repeat drops, shade control is a long-term issue. Your first batch and second batch should look like siblings, not strangers.

Most T-shirt production problems are not mysteries. They are approval gaps.
The brand approved the look but not the wash result. The buyer approved the GSM but not the fabric stability. The designer approved the graphic but not the print method on the final fabric. The sample looked good, but the bulk process was never tested under real conditions.
For T-shirt-focused streetwear brands, the strongest production habit is simple: approve the garment the way your customer will experience it. Wash it. Measure it. Wear it. Stretch the collar. Check the seams. Look at the print after laundering. Compare shades under consistent light.
That is how you move from a good-looking sample to a T-shirt your customers can wear again and again.
